Chicago, Illinois – Sciaky, Inc., a world-renowned supplier of electron beam, advanced arc and resistance welding systems, launched a new video that shows how manufacturers can save money and boost productivity by utilizing Sciaky’s Direct Manufacturing (DM) solution.
Sciaky’s DM solution is the first commercially-available, large-scale, fully-programmable means of achieving near-net shape parts. The solution utilizes Sciaky’s state-of-the art Electron Beam Direct Manufacturing (EBDM) technology to produce functional prototypes and production parts at a fraction of the cost of traditional manufacturing methods. Starting with a 3D model from a CAD program, Sciaky’s fully-articulated, moving electron beam gun deposits metal, layer by layer, until the part is complete. Depending on the part being manufactured, deposition rates can range up to 200 cubic inches per hour. With a light alloy, such as Titanium, this translates to a real-time deposition rate of 40 pounds per hour. A wide range of engineering alloys are compatible with the DM process and are readily available in the form of welding wire from an existing supply base. These include, but are not limited to, stainless steels, Cobalt alloys, Nickel alloys, Copper Nickel alloys, Tantalum, as well as many other high-value materials.

The International Conference on Additive Manufacturing takes place July 7-8, 2010 at the Holywell Park Conference Centre at Loughborough University in Leicestershire, United Kingdom. NASA Contract for New Electron Beam (EB) Gun and Controls
For many years, Sciaky has been a leader in the development and production of electron beam welding equipment.Sciaky has designed and built Low Voltage, High Voltage, fixed, and moving electron beam gun systems that continue to operate successfully in many of the aerospace, nuclear and automotive industries. Sciaky has been actively pursuing the development of small, low-power gun assemblies for the EBFFF process to complement our robust high-power welding gun designs.
Sciaky currently has a contract in place with NASA Langley Research Center for a new electron beam gun system to be used with the EBFFF process.The new moveable EB gun will be incorporated in an electron beam freeform fabrication system that will be flown on a microgravity research aircraft and, potentially, in space.Due to the criticality for minimized weight and portability of the system, Sciaky will work closely with NASA engineers to provide the new gun with supporting hardware, such as low voltage and high voltage power supplies, controllers, and cables to provide a target weight of 100 pounds.
All support hardware (including required controllers and power supplies), shall be rack-mountable. Connections between support hardware and electron beam gun shall be designed to allow quick disconnect and reconnect for enhanced portability, but have locking connectors to prevent inadvertent disconnection as a result of external vibrations from the zero gravity aircraft.
EBeam 20/20 Profiler: Quality Control for Electron Beam Welding
Lawrence Livermore National Laboratory is partnering with Sciaky, Inc., of Chicago, Illinois, to develop and commercialize its electron beam diagnostic tool. Under this commericalization effort, the diagnosic hardware will be referred to by its commercial name, EBeam 20/20 Profiler. The diagnostic tool was designed to be used in any conventional electron beam welding machine without modifying the welder. Its hardware is compact, weighing less than 2.5 lbs., and has no moving parts.
In the past, reproducing beams was essentially an art that depended on the experience of the welder operator. Similarly, precise beam parameters can for the first time be transferred from machine to machine. The LLNL diagnostic opens new avenues for designing improved electron beam welding guns, and understanding the interactions of electron beams and various materials. Data from the profiler can be fed into computer models to generate the most accurate simulations yet of electron beam welds.
The diagnostic tool consists of an enhanced modified Faraday cup and computer tomography software, which offer the first rapid means of analyzing intense electron beams. Such beams are frequently used

The LLNL diagnostic allowed the user to: 1) quantify the power density distribution, 2) determine the sharp focus of the electron beam, and 3) correlate weld machine settings with beam properties and ultimately the welds themselves.All of the capabilities enhance a critical need for quality assurance in high value welds.
The new partnership between Sciaky and LLNL is intended to develop the EBeam 20/20 Profiler, a commercially available tool which will be integrated into Sciaky’s new generation of welders. The robustness of the hardware will be increased to withstand the operating conditions of industrial welders.
NADCAP Accreditation Places Sciaky into Prime List of Electron Beam Contract Welding Service Providers
Service Industries, has received Nadcap (National Aerospace and Defense Contractors Accreditation Program) certification for its electron beam (EB) welding services.
The company has committed more than 10,000 square feet to its welding bay that includes four electron beam welding machines, an Acuweld 1000 advanced arc welding system, several resistance welding machines, plus a complete testing and evaluation laboratory. This allows the company to provide a full range of options, from welding to complete part production.
Sciaky's VX-300 welding chamber is the largest EB contract welding facility in the U.S. The machine can accommodate large parts, up to 22ft. in length and uses high-powered EB welding guns, up to 42kW. Projects can be of any size, from pilot production runs requiring quick turn-around to multi-year production programs.
The company offers manufacturing capabilities for part preparation, fixture design and building, pre-and post-weld machining. Additional operations such as heat-treating and non-destructive testing can be accommodated.
